When old chimney brick crumbles far faster than the brick in the walls below it, the usual reason is that it is not the same brick. Masonry is graded for exposure, and brick intended for interior or protected use has a higher absorption rate and lower resistance to freeze-thaw cycling. Put it above a roofline in Connecticut, where it takes weather on every side and freezes and thaws dozens of times a winter, and it deteriorates on a completely different timescale from the walls it sits on.

What spalling actually is

Spalling is the face of a brick popping off, leaving a rough, lighter-colored surface behind. It happens when water gets into the brick, freezes, expands by roughly nine percent, and pushes the outer face away from the body of the brick.

The important detail is that the hard, fired outer face is the part that resists water. Once it has gone, the exposed body behind it absorbs far more readily, so the next freeze does more damage than the last. Spalling accelerates once it starts.

Why the chimney and not the walls

Three reasons stack up. The chimney is exposed on all sides where a wall is exposed on one. It has no roof overhang protecting it. And it goes through temperature swings the walls do not, because it is heated from the inside during the burning season and then cools completely between fires.

The things that make it worse

The wrong mortar

Mortar is supposed to be the sacrificial element — softer than the brick, so movement and moisture damage the joint rather than the unit. Modern high-cement mortars are frequently harder than old brick. Repoint a soft antique brick with a hard mortar and the stresses that used to be absorbed by the joint are transferred into the brick face instead. The repair then causes the damage it was meant to prevent.

Sealing it the wrong way

A film-forming waterproofer — anything that leaves a plastic skin — traps moisture inside the masonry. The water that was already there cannot get out, and it still freezes. A vapor-permeable sealer is the opposite: it stops liquid water entering while letting water vapor leave. That distinction is the whole subject.

Water arriving from above

Most spalling on a chimney is fed by a cracked crown or a missing cap. Fix the brick and leave the source and you will be back. What can be done

The options run in order of how far the deterioration has gone:

  • Cutting out and replacing units. Individually spalled bricks are cut out and replaced, matched as closely as the original allows.
  • Stucco. Where the masonry is structurally sound but cosmetically past saving, a stucco coating can protect and resurface it for considerably less than a rebuild.
  • Rebuilding. Once a section has lost enough material, a partial or full rebuild is the honest answer — and sometimes it costs about the same as the list of individual repairs it replaces.

Deciding between those is a judgment about how much sound material is left. It is one of the more common things a comprehensive inspection settles.
